This solution establishes a high-capacity offline batch homogenization section for polymer compounding plants, virgin resin distribution centers, and post-consumer / post-industrial plastic recycling facilities. By cycling multiple independent production runs or disparate incoming raw material lots through a large-capacity vertical silo batch mixer, it eliminates batch-to-batch variations in melt flow index (MFI), density, moisture, and color shading, delivering a uniform, fully traceable master batch prior to downstream bulk packaging or automated silo loading.

In compounding and recycling operations, feedstock rarely arrives with identical molecular weights or additive distributions. Attempting to feed divergent lots directly into sensitive extrusion, blown film, or injection molding lines leads to continuous process instability, frequent die build-up, erratic motor loads, and off-spec end products. This standalone homogenization section decouples upstream lot fluctuations from downstream processing, ensuring every tonne dispatched to customers or extruders strictly complies with certified technical data sheet (TDS) tolerances.

Where the customer starts

Compounding plants and recycling facilities run compounding extruders over multiple shifts or source post-consumer regrind from diverse suppliers. Pellets and flakes are packaged directly into 25 kg bags or 1-tonne Gaylord octabins right off the pelletizing line without offline batch averaging.

Consequently, bags packaged at 02:00 AM carry a different Melt Flow Index (MFI), filler loading percentage, or color shade compared to bags packaged at 10:00 AM, triggering customer complaints, mold flash, part warpage, and costly shipment rejections upon arrival at end-user injection molding or blow molding plants.

Why the problem happens

Extrusion compounding lines experience micro-fluctuations in extruder barrel temperature profiles, screw wear, masterbatch feeder pulse dynamics, and variations in raw resin lots. Even within a single 8-hour production shift, resin melt index can shift by 5%–15%, and color variance (delta E*) can fluctuate beyond commercial grade specs.

In recycled plastics (PCR/PIR), feedstock originates from diverse collection bales with divergent molecular weights, melt flow rates, and pigment concentrations. Without mechanical macro-averaging across large tonnage batches, this natural variance is passed directly to the end customer.

Target output or state

A completely homogenized, uniform pellet batch exhibiting consistent Melt Flow Index (MFI variance ≤ 1.5%), balanced specific gravity, identical moisture distribution, and zero noticeable color hue variations from the first 25 kg bag to the last.

  1. Raw Material Lot Intake & Charging

    Feeding and Material Transfer

    Pellets or regrind from multiple production shifts or supplier lots are charged into the vertical silo mixer via floor bag-dump stations, screw conveyors, or pneumatic vacuum receivers.

    Delivers continuous, dust-tight mechanical or pneumatic transfer from floor level to the silo top inlet, avoiding operator overhead risks.

  2. Convective Vertical Silo Homogenization

    Continuous vertical elevation and radial cascade dispersal cycling material through the entire silo chamber to average out physical and chemical properties.

    Role of the equipment

    The central vertical screw draws pellets from the 60° conical bottom sump and elevates them upward at high velocity, throwing them off the top 360° umbrella in a continuous parabolic curtain. Completely turns over a 5-tonne batch every 3 to 4 minutes.

Feed condition and requirements

Rigid virgin thermoplastic pellets, masterbatches, modified compounding granules, or rigid recycled flake regrind (PP, PE, ABS, PC, PA, PS, PET). Pellets must be free of stringers, unchopped purgings, or metallic contaminants. Particle diameter should ideally range between 2.0 mm and 5.0 mm with bulk density ≥ 0.40 kg/L.

Output condition and boundaries

Fully blended, macro-homogeneous bulk pellet lot with uniform color, tight MFI distribution, and balanced moisture content across every cubic meter of the batch. Ready for immediate discharge into 25 kg bags, 1,000 kg bulk bags (FIBC), or pneumatic transfer into dispatch silos.

Basis for the capacity figures

Based on a working volume fill level of 80%–85% within a 10 m³ vertical silo mixer (approx. 5,000 kg batch weight of PP/PE pellets at 0.55 kg/L bulk density), with 20 minutes automated mechanical vertical screw turnover plus pneumatic loading and packaging cycle times, achieving 1 to 2 complete batches per hour.

Suitable when

Ideal for compounding manufacturers producing technical compounds (glass-filled PP, flame-retardant ABS, filled engineering polymers) where tight TDS tolerances are demanded by automotive, appliance, or medical clients.

Essential for plastic recycling plants (HDPE bottle flakes, PP woven bag pellets, post-industrial PCR/PIR regrind) collecting materials from fragmented sources that require large-tonnage lot balancing before commercial sale.

Not suitable when

Not suitable for pure ultra-fine, non-free-flowing powders (e.g., precipitated calcium carbonate, talcum, fumed silica) with powder ratios exceeding 20% by mass, which cause aeration, fluidization bypass, and wall ratholing. Horizontal ribbon mixers or high-speed compounding mixers must be used for fine powder formulations.

Not suitable for tacky, un-cured elastomers (e.g., soft TPE/TPU below Shore 60A or hot-melt adhesive pellets with high cold-flow tendencies), which risk compacting and fusing at the lower screw intake throat.

Conditions still to be confirmed

System capacity ratings assume free-flowing rigid thermoplastic pellets (PP, PE, ABS, PC, PA, PET) or clean granulator regrind flakes with a bulk density between 0.48 kg/L and 0.72 kg/L and surface moisture below 0.15%.

Soft elastomers (TPE, TPU, EVA with > 18% VA) that exhibit surface tackiness or cold-flow blocking inside vertical silos require specialized anti-blocking coatings or forced chilled air options, evaluated on a project-by-project basis.

How acceptance is judged

Homogenization efficacy is verified by taking multi-point stratified samples (top surface, mid-depth core via thief probe, and bottom discharge valve) across a completed 5-tonne batch. Melt Flow Index (ISO 1133 / ASTM D1238) measured across all sample points must show a coefficient of variation (CV) ≤ 1.5% from the nominal target mean.

For color-shaded lots, spectrophotometric CIELAB delta E* values between early, middle, and late discharge phases must not exceed 0.5 dE. Final batch acceptance does not warrant properties governed by upstream chemical polymerization defects or thermal resin degradation.

  • Top Dust Filtration & Venting Unit Pulse-jet or continuous breather filter assembly to vent displaced air while retaining all fines and airborne dust.
  • PLC Master Control Cabinet Touchscreen HMI, digital batch cycle timer, automated sequence control, and safety limit switch interlocks.

Not included in the scope of supply

  • Primary building civil work and floor anchoring Reinforced concrete foundation slab, trenching, and civil grounding grid are supplied by the customer.
  • Mains power wiring to main control cabinet switchgear Primary 3-phase supply cable from factory transformer/distribution panel to our master isolator is customer scope.
  • Finished goods packaging lines and palletizers Automatic robotic palletizers, stretch hooders, and downstream warehouse logistics unless explicitly included in contract.
  • Laboratory sample testing instruments MFI plastometers, density gradient columns, and spectrophotometers for quality verification are on customer side.
