The situation

Where this project started

A project is read from the conditions it began with — the profile, the background and the constraints are the customer's, and the result only means something beside them.

Customer goal

Eliminate inter-shift and intra-lot MFI fluctuations on 15-ton automotive PP production orders, achieving MFI coefficient of variation (CV) ≤ 1.5%, delta E* color variation < 0.30 across the entire lot, and a short cycle blending time ≤ 20 minutes.

Customer profile

A specialized automotive engineering plastics compounder in Central China with an annual output of 35,000 tons, supplying modified PP, PA66, and ABS compounds to domestic and joint-venture automotive OEMs.

Project background

Automotive OEMs require strict statistical process control (Cpk ≥ 1.33, preferably > 1.67) on critical raw material parameters such as Melt Flow Index (MFI) and color Delta E*. Direct line packaging cannot smooth out process fluctuations, creating unacceptable commercial risk for compounding suppliers.

Initial conditions

The facility packed finished PP pellets directly from three extrusion lines into 25 kg bags. Natural minor raw material lot variations and temperature shifts between day and night shifts caused finished lot MFI to swing between 18.2 and 23.5 g/10 min, causing injection mold flash or short-shots at customer molding facilities.

Key constraints

Indoor ceiling height limit of 9.5 meters required a low-aspect-ratio, wide-diameter silo design (Ø2.8 m tank diameter) with reinforced conical bottom discharge geometry to prevent mechanical bridging.

Delivery

What was delivered, and why it was chosen

The scope below is what this project actually received; the configuration snapshot is the one agreed for this delivery, not a current product sheet.

Why this selection

A vertical screw recirculation mixer was chosen over horizontal batch blenders or pneumatic tumble silos because it provides massive capacity (15 tons / 30 m³) within a minimal floor footprint (Ø2.8 m) and consumes only 22 kW of blending power (under 1.5 kWh per ton of resin).

Project-specific customization

Equipped with an oversized conical bottom inspection port and pneumatic high-velocity air-sweep nozzles to allow 100% complete cleanout in under 20 minutes when switching between black bumper compound and neutral base resins.

Verification

How far the project is verified

A stage is written down only when there is evidence for it; a project that is running says so, and a project still in the factory does not claim more.

  1. Factory Tested

Factory static pressure testing and weld dye penetrant inspection completed; central auger dynamically balanced at rated speed with runout < 0.8 mm; motor current and thermal rise verified during 2-hour no-load trial.

  2. Shipped

The 8.2-meter tall silo body was split into flanged upper and lower sections for road transport via a specialized low-bed trailer, reassembled on-site with food-grade silicone seals.

  3. Installed

Installed indoors within the finished goods warehouse bay under a 9.5-meter roof clearance. Structural mezzanine anchored to concrete slab; mechanical erection and electrical wiring completed in 4 days.

  4. Commissioned

Tested across three consecutive 15-ton lots of automotive bumper compound (PP + 15% POE + 15% talc). Samples were collected using a multi-point stratified sampling thief from nine distinct locations (top, middle, bottom x peripheral/core) after 10, 15, and 20 minutes of blending.

  5. In Operation Verified

The homogenization silo has operated continuously for 16 months, processing over 1,200 commercial production lots (approx. 18,000 tons) without a single mechanical failure or motor overload trip.

Results

What changed, and what backs it

Every result names its evidence. A number without the method and conditions behind it would not be a result worth quoting.

Lot MFI Variation Range (Max - Min / Mean)

12.7 1.1

%

MFI variation across the 15-ton lot was compressed from ±12.7% down to ±1.1% after 15 minutes of blending, completely eliminating tier-1 automotive molding rejections.
