Customer goal
Reduce manual color-change cleaning time between contrasting color batches to under 20 minutes, eliminate resin cross-contamination spots, and achieve superior pigment de-agglomeration resulting in blown film FPV < 1.0 bar/g.
Industrial case study: Sanitary-grade 1,000L Horizontal Ribbon Blender retrofit for a color masterbatch maker, slashing color changeover cleaning time from 95 to 14 minutes.
The situation
A project is read from the conditions it began with — the profile, the background and the constraints are the customer's, and the result only means something beside them.
Reduce manual color-change cleaning time between contrasting color batches to under 20 minutes, eliminate resin cross-contamination spots, and achieve superior pigment de-agglomeration resulting in blown film FPV < 1.0 bar/g.
An export-oriented color masterbatch and functional additive producer in South China operating four twin-screw compounding lines with an annual capacity of 12,000 tons of high-opacity blown-film masterbatches.
In custom color masterbatch manufacturing, rapid customer order turnaround and small lot sizes require agile recipe changeovers. Inefficient mixer cleanouts waste hundreds of productive extrusion hours annually and create severe risk of off-color carbon speck or pigment contamination in film extrusion.
The facility previously utilized conventional vertical high-speed hot mixers for pre-blending pigments and PE/PP wax. High tip speeds generated frictional heat that softened carrier waxes, causing pigments to cake onto the vessel walls and beneath bottom agitator blades. Cleanout required two operators using copper scrapers, solvent rags, and vacuum hoses for up to two hours per color change.
The blender had to be cleaned dry without water washing, as residual liquid would destroy the moisture tolerance of downstream polyolefin film masterbatches.
Delivery
The scope below is what this project actually received; the configuration snapshot is the one agreed for this delivery, not a current product sheet.
A Horizontal Ribbon Blender was chosen over high-speed vertical mixers because its gentle, convective folding action prevents carrier wax from softening and sticking to the walls, enabling rapid dry cleaning without solvent wiping or baking.
Configured with sanitary mirror-polish (Ra ≤ 0.4 µm) on both trough walls and ribbon blades, complemented by a segmented quick-disassembly packing gland seal to allow 5-minute seal packing inspection without dismounting bearings.
Core gentle pre-blending unit fluidizing virgin polymer granules, pigment powders, and wax dispersants without frictional melting.
Equipped with split air-purged labyrinth shaft seals and full-opening gas-spring inspection cover.
Eliminates dead pockets beneath the blender trough and discharges 99.8% of batch in under 25 seconds.
Interlocked with safety limit switches and dust-tight transition sleeve.
Blows down residual pigment dust from ribbon arms and vessel walls directly into the discharge chute.
Pre-programmed automated 90-second dry blowout cycle on operator panel.
Setup, color-change validation, and operator certification.
Delivery included cleanout validation swab kit.
Verification
A stage is written down only when there is evidence for it; a project that is running says so, and a project still in the factory does not claim more.
Factory Tested
Internal ribbon-to-trough radial clearance verified across all flights at 3.0 mm ± 0.5 mm; dynamic ribbon balance confirmed with zero trough vibration; air-purged seals pressure tested at 0.3 MPa air supply.
Shipped
Shipped fully assembled in an export wooden crate with moisture-resistant barrier film packaging.
Installed
Positioned on an elevated mezzanine directly feeding the feed hopper of twin-screw extrusion line #2. Rigging and electrical connections were completed in two days during weekend maintenance.
Commissioned
Commissioned across five contrasting color changeovers: black -> white, green -> translucent red, and yellow -> natural base. Cleanout protocols were timed with an industrial stopwatch, and pigment residue swabbing tests confirmed zero cross-color contamination.
In Operation Verified
In continuous operation for over 10 months across two shifts. Operators execute an average of 4 to 6 color recipe transitions per day using the automated air-sweep and quick-wipe protocol.
Results
Every result names its evidence. A number without the method and conditions behind it would not be a result worth quoting.
95 14
minutes
Complete cleanout time between highly contrasting color batches was slashed from 95 minutes down to 14 minutes, recovering 16.5 hours of productive extrusion time per week.
Evidence Commissioning Record
2.85 0.78
bar/g
Downstream masterbatch Filter Pressure Value (FPV) plummeted from 2.85 bar/g to 0.78 bar/g, completely eliminating pigment agglomeration gels and film bubble pinhole blowouts.
Evidence Customer Confirmation
The mirror-polished internal finish and flush-radius discharge door completely eliminated dead corners, achieving zero off-color contamination rejects across more than 400 production batches.
